Based on the versions supplied I could bring it down to 4373 still being OK and 4384 reveals the problem

Thanks for narrowing it down. There was a large change not long before that in version 4360 with the merge of the NET-no-NOD branch that did affect the routing a lot. It causes the NodCheck utility to crash, I don't know why yet. I've put all precompiled jar files at: http://www.mkgmap.org.uk/jars/ Steve
